The Prep Sequence

Every steel panel repair follows the same fundamental process, regardless of the damage type. The sequence is: expose bare metal → protect with epoxy → fill with body filler → shape and smooth the filler → prime with primer-surfacer → block-sand to flat → seal → topcoat. Each step builds on the previous one. Skipping a step, reversing the order, or using the wrong product at any stage creates a defect that propagates through the remaining steps into the final paint.

This guide is the complete reference — every step, every grit, every product, every checkpoint.

Step 1: Metal Preparation

Sand the repair area to bare, bright steel with 80 grit on a DA sander. Extend the sanding 3–4 inches beyond the repair boundary to create adhesion area for primer. Remove all paint, primer, e-coat, rust, and mill scale within the repair zone. The exposed steel should be uniformly bright with no discoloration.

Clean with wax-and-grease remover. Blow off sanding dust with clean, dry compressed air through an inline water separator. The surface must be completely clean and dry before epoxy primer application.

Checkpoint:

Bare, bright steel with no contamination. No rust, no old paint, no residue. Surface sanded to 80-grit profile within the repair zone and 180 grit in the featheredge transition area.

Step 2: Epoxy Primer

Apply two coats of two-part epoxy primer over all bare metal within 30 minutes of sanding. Each coat should be medium-wet, producing approximately 1.0–1.5 mils DFT per coat for a total of 2.0–3.0 mils. Flash 15–30 minutes between coats. Cover the bare metal area plus 1–2 inches of overlap onto the surrounding finish.

If body filler will be applied, do so within the epoxy's hot recoat window (30 minutes to 6 hours, depending on the product). Scuff the epoxy with 80 grit before filler application — the scuff provides mechanical tooth for the filler while the hot recoat chemistry provides chemical adhesion.

Checkpoint:

All bare metal sealed with epoxy. No bright steel visible. Epoxy within its recoat window and scuffed with 80 grit if filler is the next step.

Step 3: Body Filler

Mix body filler with cream hardener at 2–3% by weight. Fold — don't stir — until the color is uniform. Apply to the scuffed epoxy surface in layers no thicker than 1/8 inch. Press the first stroke firmly to wet the substrate. Build subsequent strokes to slightly above the surrounding panel contour.

Cure: 15–25 minutes at 70°F. Test by dragging a razor blade across the edge — clean shaving means ready to sand.

Checkpoint:

Filler cured hard, no soft spots, no gummy areas. Slightly above the surrounding surface, ready for shaping.

Step 4: Filler Sanding

80 grit: Shape the filler to approximate contour using a DA with a rigid backing pad or a long board. Bridge across the repair area with full-length strokes. Check with a straight edge every 30 seconds. At 80 grit, you're establishing the contour — not finishing it.

120 grit: Refine the contour and featheredge. The filler should transition smoothly into the surrounding panel with no ridges or steps. Check the featheredge with a fingertip — it should feel like a gradual, smooth ramp.

180 grit: Establish the scratch profile for primer adhesion. Sand the entire filler area plus 4–6 inches beyond the featheredge into the surrounding paint. Inspect under a side light for pinholes. If pinholes are visible, apply polyester glazing putty, cure, and re-sand at 180–220.

Checkpoint:

Filler contour matches surrounding panel. Featheredge is a smooth, invisible taper. Surface sanded to 180 grit. No pinholes visible under side light. Straight-edge check shows no high or low spots.

Step 5: Primer-Surfacer

Clean with wax-and-grease remover. Tack-rag the surface. Apply 3–4 coats of 2K urethane primer-surfacer (1.7–2.0mm tip, 28–32 PSI inlet). Allow 5–10 minutes flash between coats. Target total DFT: 4–6 mils. Cover the entire filler area, featheredge zone, and 3–4 inches beyond into the surrounding finish.

Allow full cure: 30–60 minutes air dry at 70°F, or bake at 140°F for 20 minutes.

Checkpoint:

Primer-surfacer covers the entire repair zone with no substrate visible. Film build at or above 4 mils. Primer cured hard — no thumbprint when pressed.

Step 6: Block Sanding

Apply 3M Dry Guide Coat across the entire primed surface.

320 grit: First block-sanding pass with a long board (flat panels) or flexible block (curved panels). X-pattern strokes, full-length passes extending onto the surrounding finish. Sand until the guide coat clears evenly. If guide coat remains in low spots, re-prime those areas and re-block — do not chase low spots with more sanding.

Re-apply guide coat.

400 grit: Second pass to remove 320-grit scratches and refine the surface. Sand until guide coat clears evenly. If guide coat remains in scratch-line patterns from 320, continue at 400 until they're gone. The surface should feel glass-smooth under a gloved fingertip.

500 grit (optional): Final pass for waterborne basecoats, dark colors, and high-metallic colors where sand-scratch show-through is a concern.

Checkpoint:

Guide coat fully cleared at final grit — no remaining patches or lines. Surface uniformly smooth by touch. No sanding through to filler. Body lines sharp, not rounded.

Step 7: Sealer

Clean with wax-and-grease remover. Tack-rag. Apply one medium coat of sealer (tinted to match the basecoat color family) at 8–10 inches, 1.3–1.4mm tip, 26–29 PSI. Flash 15–30 minutes until matte and dry to touch. Do not sand the sealer.

Checkpoint:

Sealer coat is uniform with no bare spots, no runs, no nibs. Surface matte and dry. Ready for basecoat within the sealer's recoat window.

Step 8: Topcoat

Apply basecoat and clear coat per standard procedure. The prep is complete — the surface is flat, sealed, uniform, and ready to accept color.
