How to Diagnose Spray Gun Problems

Before troubleshooting, spray a test pattern on masking paper at your normal settings — pressure, distance, and speed. The test pattern is your diagnostic tool. A properly functioning gun produces a uniform, symmetrical oval with no tails, no split, no spitting, and no dry spots. Any deviation from this ideal tells you specifically what's wrong.

Problem: Split Pattern (Dumbbell Shape)

Symptom: The pattern is heavy at the top and bottom with a dry, thin band in the center — shaped like a dumbbell or figure-eight.

Cause: Too much atomizing air for the amount of fluid flowing. The air volume at the cap overwhelms the fluid stream, blowing the material to the pattern edges and leaving the center starved.

Fix: Close the fan width knob 1/4 turn to reduce air to the cap horns. Or open the fluid knob 1/4 turn to increase material flow. Or reduce inlet air pressure by 2 PSI. Test and adjust until the center fills in uniformly.

Problem: Heavy Center Pattern

Symptom: The pattern is heavy and wet in the center with dry, dusty edges. Material concentrates in a narrow band instead of distributing across the full fan width.

Cause: Too much fluid for the air volume. The air cap can't distribute the material across the full fan width, so it concentrates in the center where the fluid stream exits the nozzle.

Fix: Open the fan width knob 1/4 turn to increase air to the cap horns. Or close the fluid knob 1/4 turn to reduce material flow. Or increase inlet air pressure by 2 PSI. This pattern also appears when the air cap is partially clogged — clean the cap horns with a soft nylon brush and solvent.

Problem: Banana or Crescent Pattern

Symptom: The pattern is curved — heavier on one side than the other, shaped like a banana or crescent moon instead of a symmetrical oval.

Cause: One air cap horn is clogged or damaged. The clogged horn doesn't deliver air to its side of the pattern, so material accumulates on that side while the functioning horn pushes material away from its side.

Fix: Remove the air cap. Clean both horn holes with a soft nylon brush or a wooden toothpick soaked in solvent. Never use a wire or metal pick — scoring the precision-machined horn hole permanently alters the pattern. If cleaning doesn't restore symmetry, the air cap is damaged and needs replacement.

Problem: Spitting (Intermittent Droplets in the Pattern)

Symptom: The pattern shows intermittent large droplets — visible splashes among the fine atomization. The gun sounds rough, with audible popping or sputtering during spraying.

Cause: Air is entering the fluid stream. Most common source: a loose fluid nozzle that's allowing air to leak into the fluid path at the nozzle-to-body seal. Also caused by a dried-out or worn needle packing o-ring that allows air past the needle shaft, or by low fluid level in the cup (the pickup tube is drawing air).

Fix: Tighten the fluid nozzle 1/8 turn with the nozzle wrench — hand-tight plus a firm snug. If spitting continues, replace the needle packing o-ring. If the cup is low, refill — the pickup tube must be submerged during spraying. If using a PPS system, verify the lid is fully locked (partial lock causes intermittent air draw).

Problem: Dripping at the Nozzle Tip

Symptom: Material drips from the fluid nozzle tip when the trigger is released — a continuous drip or a drop that forms and falls every few seconds.

Cause: The fluid needle isn't seating fully in the nozzle bore when the trigger is released. The needle tip is worn (flat spot or damage prevents full seal), the needle packing is too tight (restricting needle return), or the needle spring is weak or broken (not pulling the needle fully closed).

Fix: Inspect the needle tip — hold it up to a light and rotate. Any visible flat spot, burr, or asymmetry means the needle needs replacement. Check the needle packing nut — loosen it 1/8 turn if it's been overtightened (the nut should be snug enough to prevent leaking around the shaft but not so tight that it restricts needle travel). Replace the needle spring if it's weak or broken. If the needle and spring are fine, the nozzle bore is worn and the nozzle set needs replacement.

Problem: Pulsating (Surging Pattern)

Symptom: The spray pattern surges — alternating between wet and dry in a rhythmic cycle. The gun sounds like it's cycling between full spray and partial spray.

Cause: Intermittent air supply. The compressor is cycling on and off, and the tank pressure is dropping below the minimum needed to maintain consistent atomization during the off cycle. Also caused by air line restrictions — a kinked hose, a partially closed valve, or a clogged inline filter that restricts airflow during demand peaks.

Fix: Check the inline pressure gauge — if the reading drops during spraying and recovers when the trigger is released, the air supply can't keep up with demand. Solutions: larger compressor, larger storage tank, shorter or larger-diameter air hose, or eliminate restrictions in the air line (kinks, undersized fittings, clogged filters). If the gauge reads steady but the pattern still pulsates, the issue is internal — clean the air valve inside the gun body.

Problem: Dry, Dusty Spray (No Flow)

Symptom: The gun produces a dry, powdery spray with no wet film on the surface — the material arrives as partially dried particles that don't flow together. The finish looks sandy or textured.

Cause: Air pressure too high (over-atomizing the material so it dries in flight), gun distance too far (material travels too far and dries before reaching the panel), fluid flow too low (not enough material per pass to form a wet film), or the material viscosity is too high (too thick for the tip size and pressure setting).

Fix: Reduce air pressure by 2–3 PSI. Move closer (6–8 inches for basecoat, 8–10 for clear). Open the fluid knob 1/4 turn. If the material feels thick during mixing, add reducer per the TDS to bring viscosity into the sprayable range. Also check the environment — high temperatures and low humidity accelerate in-flight drying, requiring slower reducer and closer distance.

Problem: Excessive Overspray

Symptom: Heavy overspray cloud around the gun. Material bounces off the panel surface. Transfer efficiency is visibly poor — more paint in the air than on the panel.

Cause: Air pressure too high for the material and tip combination. The high pressure atomizes the material too finely, and the high-velocity air bounces the fine droplets off the panel surface instead of depositing them. Also caused by spraying too far from the surface (the pattern expands beyond the panel, and the outer cone misses the target entirely).

Fix: Reduce air pressure by 2–4 PSI until the pattern produces a wet, glossy film on the test paper without heavy overspray cloud. Move to the correct distance (6–8 inches for most materials). Verify the tip size matches the material — a tip that's too small for the material viscosity requires excess pressure to achieve adequate flow, which creates excessive atomization and overspray.

When to Replace Instead of Fix

If the gun has been cleaned, all seals and o-rings replaced, the nozzle set is new, and the pattern is still defective — the gun body may have internal damage (scored air passages, corroded fluid channels, a warped air cap seat). At this point, the repair cost approaches the replacement cost. For a $100 economy gun, replace it. For a $600 SATA or DeVilbiss, consult the manufacturer's repair program — some offer factory rebuilds that restore the gun to original specification at 30–40% of replacement cost.
