What's on a New OEM Panel
New OEM replacement panels arrive coated in electrodeposition primer (e-coat) — a factory-applied cathodic epoxy coating that provides temporary corrosion protection during shipping and storage. E-coat is typically dark gray or black, 0.6–1.0 mils thick, and extremely hard. It's designed to protect the panel in transit, not to serve as the final primer layer under your topcoat.
Some aftermarket replacement panels arrive with a simple shipping primer or wax coating instead of e-coat. These coatings may not provide the adhesion quality that factory e-coat does — treat aftermarket panel prep as potentially requiring more aggressive preparation than OEM panels.
Step 1: Inspect the Panel
Before any prep work, inspect the panel for shipping damage, dents, scratches, misaligned flanges, and fit issues. Trial-fit the panel to the vehicle to verify mounting points, gap alignment, and contour match. Discovering a fit problem after you've primed and painted the panel wastes all the prep work. Fix fit issues first, then prep for paint.
Check the e-coat surface for damage — scratches through to bare metal, chips, or thin spots. Mark any bare-metal exposures with a paint pen — these spots need epoxy primer before the rest of the panel prep begins.
Step 2: Clean the Panel
Wipe the entire panel with wax-and-grease remover. New OEM panels can have handling oils, shipping wax, marker labels, and adhesive residue from protective coverings. These contaminants sit on top of the e-coat and prevent primer adhesion. Clean both sides — the back of the panel needs corrosion treatment too.
Step 3: Scuff the E-Coat
The factory e-coat surface is too smooth and glossy for primer-surfacer adhesion. Scuff the entire panel with 320–400 grit on a DA or by hand with a maroon Scotch-Brite pad. The goal is to dull the e-coat surface uniformly — no glossy spots remaining. You're creating mechanical tooth for the next coating, not removing the e-coat.
Don't sand through the e-coat to bare metal unnecessarily. The e-coat provides excellent adhesion to the factory-phosphated steel surface, and your primer-surfacer adheres well to scuffed e-coat. Sanding through creates bare metal that needs epoxy primer — an extra step you can avoid by scuffing carefully.
On edges, body lines, and flanges where the DA can't reach, hand-scuff with a gray or maroon Scotch-Brite pad. Every surface that will be painted needs scuffing — including flange returns, drip rail channels, and inner lip surfaces visible when doors or trunk lids are open.
Step 4: Treat Bare Metal
Any area where e-coat was damaged or sanded through to bare steel needs epoxy primer. Apply two coats of two-part epoxy primer to the bare metal areas within 30 minutes of sanding. Let the epoxy flash within its hot recoat window before proceeding to the next step.
On the back side of the panel — the surface facing the vehicle's inner structure — bare metal edges, weld flanges, and any surface not covered by e-coat should receive epoxy primer for corrosion protection. This back-side treatment is frequently skipped and is the primary cause of premature corrosion on replacement panels. Spray epoxy on all back-side bare metal before installing the panel on the vehicle.
Step 5: Apply Primer-Surfacer
Apply 2–3 coats of 2K urethane primer-surfacer over the scuffed e-coat. The primer-surfacer provides the build necessary for block sanding and leveling the panel surface to match the adjacent OEM finish. Standard build target: 3–5 mils DFT.
New OEM panels typically don't need heavy primer build — the factory surface is already smooth and straight. Two coats of standard primer-surfacer provide adequate sanding stock without excessive build. Save high-build primer for panels with filler repairs or significant surface irregularities.
Step 6: Block Sand
After primer cure, apply guide coat and block-sand with 320 grit, then 400 grit. New OEM panels should block flat without significant material removal — if guide coat reveals waves or low spots, the panel itself has a contour issue from shipping damage or manufacturing variance. Minor waves can be leveled with an additional primer coat and re-blocking. Significant contour problems may indicate a defective panel that should be returned.
Step 7: Sealer, Basecoat, and Clear
After blocking to a flat, guide-coat-free surface, apply sealer (tinted to match the basecoat color family), flash, and apply basecoat and clear coat per your standard refinish procedure. The panel is now prepped the same as a repair panel — the remaining steps are identical.
Edge and Jamb Treatment
Panel edges — the areas visible inside door gaps, hood openings, and trunk openings — receive paint during the jamb-first spray sequence before the exterior panel face is painted. Sand the e-coat on all visible edges to 400 grit, apply sealer, and spray basecoat and clear coat on the edges before closing and masking for the exterior spray.
On replacement doors, hoods, and trunk lids, the hem flange (folded edge where the outer skin wraps around the inner panel) needs attention. The factory hem may have exposed bare metal at the fold that requires epoxy primer. Apply seam sealer inside the hem to prevent water intrusion — water that enters a door hem causes corrosion from the inside out.
Back-Side Corrosion Protection
Before installing the panel on the vehicle, apply corrosion protection to the back side. Options include: epoxy primer (spray the entire back surface), cavity wax (for enclosed areas after installation), and rubberized undercoating (for exposed underbody surfaces). 3M Cavity Wax reaches inside enclosed sections through drain holes and provides long-term corrosion prevention.
After the panel is installed and the exterior is painted, apply seam sealer to all flanges and joints per the OEM seam pattern. Photograph the OEM sealer pattern on the opposite-side panel (if undamaged) and replicate it on the replacement side for a factory-matched appearance.
Common New Panel Prep Mistakes
Painting over unscuffed e-coat: E-coat's glossy surface doesn't provide adequate adhesion for primer-surfacer. The primer looks fine initially but can delaminate under thermal cycling or impact within months. Always scuff the e-coat to a uniform matte finish.
Skipping back-side treatment: The back of the panel is more exposed to moisture than the front — road spray, condensation, and car wash water all reach the inner surface. Leaving the back side with only factory e-coat (which may be damaged during installation) starts a corrosion clock that runs invisibly until it blisters through the front paint.
Not trial-fitting before prep: Prepping, priming, and painting a panel that doesn't fit the vehicle wastes all the work. Trial-fit first, verify gaps and alignment, then proceed with surface preparation.
