Why Block Sanding Can't Be Skipped

Your hand follows the contour of a dent. A sanding block doesn't. That's the entire point. When you sand primer freehand with a DA or by hand without a block, your fingers conform to every wave, ripple, and low spot — smoothing the texture but preserving the imperfections underneath. A rigid block bridges across low areas and only cuts the high spots, progressively leveling the surface until it's flat.

If you're painting a panel with metallic or pearl basecoat, block sanding is non-negotiable. Metallic particles reflect light directionally — any wave in the surface shows as a light-dark pattern that screams "body work" from 20 feet away.

Block Selection

Rigid Long Boards

Use a long board (16–24 inches) for flat or gently curved panels: hoods, roofs, door skins, deck lids, and fender flats. The length of the block spans across imperfections that shorter blocks would ride over. Dura-Block makes a range of rigid sanding blocks in multiple radii — the flat AF44A handles most door skins and hoods. For crown-shaped panels like fender tops, use the curved AF44D.

Flexible Hand Blocks

For body lines, character lines, and compound curves, switch to a shorter flexible block (5–6 inches) that conforms to the contour without flattening it. Mirka hand blocks and 3M Hookit interface pads provide the right balance of flex and support for these areas.

Foam Interface Pads

When block sanding between body lines, attach a foam interface pad between the block and the sandpaper. The foam provides enough cushion to prevent the block from bridging across a character line and flattening the detail — which turns a sharp body line into a soft, rounded edge that's immediately noticeable.

Guide Coat: Your Error Detection System

Guide coat is a light, contrasting-color powder or aerosol applied over cured primer-surfacer before sanding. As you sand, the guide coat disappears from high spots first and remains in low spots. It's a visual map of your surface profile that tells you exactly where the panel is flat and where it isn't.

Application

Apply guide coat in a light, even mist. You want just enough coverage to show contrast — a heavy coat hides fine surface detail and takes longer to sand through. Black guide coat on gray primer is the standard combination. 3M Dry Guide Coat (powder) or aerosol guide coat both work; the powder version is less likely to contaminate the primer surface with solvents.

Reading the Results

Guide coat disappears evenly: The surface is flat. Move to the next grit.

Guide coat remains in low spots: The panel has low areas. Don't sand more to chase them — you'll remove too much primer from the high spots and expose bare filler. Instead, re-apply primer-surfacer to the low areas, cure, re-guide coat, and re-block.

Guide coat remains in scratch lines: The previous grit left scratches that the current grit isn't reaching the bottom of. Either spend more time at the current grit or step back to the coarser grit to fully level.

Grit Progression for Block Sanding

Standard Sequence: 320 → 400 → 500

Start with 320 grit to level the primer. This is your heaviest cutting step — it removes primer material to flatten the surface. Use long, overlapping strokes in an X-pattern: diagonal strokes in one direction, then the opposing diagonal. This cross-hatch pattern prevents directional sanding marks.

Step to 400 grit to refine the surface. Apply guide coat before 400 and sand until it's gone — this confirms you've removed all 320-grit scratches. 400 grit is the standard final sanding grit before sealer and basecoat for most systems.

For waterborne basecoats or high-metallic colors, a final pass with 500 grit further reduces the scratch pattern and minimizes the chance of sand-scratch show-through. Some painters go to 600, but beyond 500 you risk reducing the tooth for clear coat adhesion — check your system's TDS.

For Polyester Primer-Surfacer

Polyester primers (sprayable filler) cure harder than standard 2K urethane primers and require a more aggressive start. Begin at 220 grit to level, step to 320, then 400. The 220-grit step cuts through the hard polyester surface efficiently — starting at 320 on polyester wastes time and abrasives.

Block Sanding Technique

Pressure

Use even, moderate pressure distributed across the entire block face. Pressing harder on one end of a long board tilts the block and creates a rocking motion that rounds edges and creates hollows. If you're applying even pressure, the block does the leveling work — you're just moving it.

Stroke Pattern

Use X-pattern strokes — diagonal passes in alternating directions. This eliminates directional sanding marks that show through paint. On long panels like rocker panels and quarter panels, work in 18–24 inch sections, overlapping each section by 4–6 inches.

Checking Your Work

After each grit, run your hand across the surface with a thin nitrile glove. Your fingertips detect waves and ridges that your eyes miss. Feel for transitions between the repaired area and the surrounding surface — any ridge means the filler or primer edge isn't blended properly. Apply more guide coat and sand until your hand feels a continuous, smooth surface.

Wet vs. Dry Block Sanding

Dry sanding is standard for primer block sanding in most shops. It's faster, lets you use guide coat effectively, and doesn't introduce moisture into the primer stack. Wet sanding primer is possible (and produces a slightly smoother surface) but requires thorough drying before topcoat — any trapped moisture causes blistering.

If you wet-block primer, use 400 or 500 grit with a sanding solution or plain water. Let the panel dry completely — at least 30 minutes in a warm booth with forced air, or use an infrared lamp. Blow out body gaps and crevices where water collects.

Common Block Sanding Mistakes

Sanding through primer to filler: Caused by spending too long on a high spot or using too aggressive a grit. If you see filler through your primer, stop — re-prime the exposed area, cure, and re-block. Painting over exposed filler guarantees adhesion problems.

Rounding body lines: Block sanding across a body line instead of along it rounds the edge. Always sand parallel to character lines. Use painter's tape on the body line as a visual guide, and switch to a small flexible block in these areas.

Not enough primer build: If you run out of primer material during blocking, the repair didn't have enough build to start with. Standard 2K primer-surfacer should be applied at 3–5 mils (3–4 coats) to provide enough material for leveling without sanding through. Measure with a mil gauge before you start blocking.
