Noise Levels in a Body Shop
OSHA's permissible noise exposure limit is 90 dBA averaged over an 8-hour shift (TWA). Above this level, hearing protection is mandatory. Many body shop tools exceed 90 dBA during operation — some significantly:

A body tech running an angle grinder for 30 minutes, an air chisel for 15 minutes, and a DA sander for 4 hours in a single shift is likely exceeding the 8-hour TWA limit. The cumulative effect of multiple noise sources throughout the day is what causes long-term damage — not just the loudest individual tool.
How Noise Damages Hearing
High-intensity sound waves damage the hair cells in the inner ear (cochlea) that convert sound vibrations into nerve signals. Damaged hair cells don't regenerate — hearing loss from noise exposure is permanent and irreversible. The damage accumulates with each unprotected exposure, which is why noise-induced hearing loss is gradual: the tech who's been grinding without protection for 5 years doesn't notice the loss until it's severe enough to affect conversation and phone calls.
Early symptoms of noise-induced hearing loss: ringing in the ears (tinnitus) after using loud tools, difficulty hearing conversation in noisy environments, needing to increase TV or phone volume over time, and asking people to repeat themselves frequently. By the time these symptoms are obvious, significant permanent damage has already occurred.
Protection Options
Disposable Foam Ear Plugs
Roll-down foam plugs that expand to fill the ear canal. NRR (Noise Reduction Rating) typically 29–33 dB. These are the most common hearing protection in body shops because they're cheap ($0.10–0.30 per pair), disposable, and comfortable for extended wear.
Proper insertion: Roll the plug between your fingers to compress it to a small cylinder. Pull the ear up and back with the opposite hand to straighten the ear canal. Insert the compressed plug deep into the canal — not just resting at the canal opening. Hold for 20 seconds while the foam expands. When properly inserted, the plug should be barely visible from the front.
Improperly inserted foam plugs provide only 5–10 dB of actual reduction instead of the rated 29–33 dB. The most common error is not inserting the plug deep enough — a plug sitting at the canal opening blocks almost no noise.
Reusable Flanged Ear Plugs
Pre-formed silicone or rubber plugs with multiple flanges that seal the ear canal. NRR typically 22–28 dB. They're washable, reusable (3–6 months per pair), and faster to insert than foam because they don't require compression. The lower NRR compared to foam is offset by more consistent real-world performance — flanged plugs are harder to insert incorrectly.
Over-Ear Muffs
Ear muffs with cushioned cups that seal around the ear. NRR typically 22–30 dB. Muffs are easy to put on and take off quickly, which makes them practical for intermittent noise exposure — put them on before grinding, take them off during the quiet setup between grinds. The disadvantage: they're hot in summer, can interfere with safety glasses and respirator straps, and may not seal well over the arms of safety glasses.
Electronic Ear Muffs
Over-ear muffs with built-in microphones and speakers that amplify low-level sounds (conversation, music) while automatically cutting out when noise exceeds a safe threshold. These allow normal communication while providing protection during loud operations — the tech can hear a coworker talking but is protected when the grinder starts. Cost: $30–80. These are increasingly popular in body shops because they eliminate the isolation that makes workers resistant to wearing hearing protection.
OSHA Requirements
OSHA Standard 1910.95 requires: hearing protection provided at no cost to workers exposed above 85 dBA TWA (8-hour average), mandatory use above 90 dBA TWA, baseline audiometric testing for workers in the hearing conservation program, annual audiometric testing to detect hearing shifts, and training on noise hazards and proper protection use.
Most body shops exceed 85 dBA TWA in the body work area during active production. This triggers the hearing conservation program requirements. Even if your shop isn't formally enrolled in a hearing conservation program, providing hearing protection and training your technicians on proper use is both legally required and genuinely protective of your workers' irreplaceable hearing.
Practical Hearing Protection Strategy
Foam plugs at every workstation: A dispenser box of foam ear plugs at every body work station, every grinding station, and every pneumatic tool station. When protection is within arm's reach, it gets used. When it requires a trip to the supply closet, it gets skipped.
Electronic muffs for body techs: Body technicians who alternate between loud tasks (grinding, chiseling) and quiet tasks (measuring, fitting) benefit most from electronic muffs that don't need to be inserted and removed constantly.
Dual protection for extreme noise: When using an air chisel (100–115 dBA), wear both foam plugs AND over-ear muffs. The combined NRR provides 35–40 dB of real-world reduction, bringing the exposure below 80 dBA — safe for extended use.
Make it a cultural norm: Hearing protection works only when it's worn. Shop leadership wearing hearing protection during shop floor visits, foremen reminding techs before noisy tasks, and a visible policy that treats hearing protection the same as eye protection (required, enforced, no exceptions) creates the cultural norm that keeps everyone protected.
